I have started a new thread as I thought the title might be useful for others although the problem originated from here:

Does anyone know about mobile metal spraying? An engineer said I should consider metal spraying to build up a worn prop shaft. I spoke to a metal sprayer and they said it can be done fairly easily and it will be as strong as it was when new once complete. they said they regularly do it on machinery parts.

So does anyone have experience with this and can testify that it is a possibility? I attached the images for reference again:

Note: no need to comment on the location of the shaft, whether it overlaps with the stern gland etc. Just stick to the Metal Spraying aspect :)
 
Yes, it 'can' be done and will be as strong as the matrix, if done properly. It is also quite expensive and will still require machining and, possibly, truing.

Far better and more cost-effective, IMHO, to get a new shaft if you cannot live with the present condition.
 
+1 with above. It'll have to come out for metal spraying/machining, anyway. A new one will work out much cheaper. I've had excellent service at very sensible prices from sterngear specialists T Norris: http://www.tnorrismarine.co.uk/
Very helpful people there: they might even come up with an engineered solution for the OP's issue with getting it in and out without moving the engine.
 
I have used various metal spraying and welding techniques on machinery shafts and suchlike, for repair of damage and/or wear and for hard facing. Many of them are excellent but I think you would find them more costly than a new shaft. Here is one http://www.rjweng.com/Spiral-welding I know nothing about them but the website reads well.

I would expect to buy a shaft like yours for about £300 from one of the main suppliers, TNorris or Lake Engineering, but probably less than half that from a small engineering shop. I know a very reasonable one in North Wales if that's any help, but your Yellow Pages will probably find one wherever you are.
