Any tips on cutting 6mm ply?

If you are copying an original, this is obviously a problem; but not if you are making the template. I have even used corrugated cardboard, with the edge stiffened with PVA glue.

That's a handy tip :) It would be useful to be able to knock things up from scratch by using a cardboard template.
It's all cut now, the fluted profiler worked perfectly, it took far longer to keep moving the panel round and re-clamping than it did to do the cutting!
I know have a perfect copy in marine ply, just need to install the fittings and stain it. Then I can get on with replacing all the others.

I did a very neat job of removing the top of two fingers with an electric plane ......

For this job I'd be inclined to use a router.

My wife swears by (or rather "after") using small, rechargable grass trimming shears for the removal of finger ends. I find that a neater finish is achieved with a steel straight edge and Stanley knife.
