I've discovered that one of the four slot headed bolts holding the impellor cover in place on my Volvo Penta 2002 is undersized, at M4. M5 is clearly too big. My question is, does anybody know exactly what size these bolts are, please?

As I recall all bolts are the same; may I suggest, not having any relation with the company, that You adopt the Speedseal impeller cover? You will end cursing the b@@@@y paper thinghy any time you want or have to check the impeller.

If you think it is undersized, it may have stripped its thread. All four should be the same size. The parts manual does not indicate the screw size.

If it has stripped its thread, it may have to be tapped out oversize and a Helicoil insert to the correct screw size inserted. It is a bit of an engineering job to drill out oversize and re-tap to fit an insert. Maybe best to remove it to a workshop to have this done.

Thanks for the responses. I don't think it is a stripped thread problem - wherever I place the distinctly different 4th bolt it is too small. I'll follow up the SpeedCover suggestion and if one hole is stripped I'll find out when I fit it, then think about finding a Dutch machine shop to rebore.

Just buy the thumb screws...

You don't even have to change completely to a Speedseal, just buy their stainless thumb screws separately. They're much easier to use than the ridiculous original screws.

Yes, but he would still have to sort out the "oversized" screw problem first, before inserting the Speedseal bolts/studs.

[/ QUOTE ]Not necessarily, if you recall he said that "...wherever I place the distinctly different 4th bolt it is too small..." - my guess is it's just an odd wrongly-sized screw someone put there at some time.
