As per the title ....

I'm guessing helical thread inserts are probably a no go here. Has anybody any experience of this problem?

I'm thinking about the seal created by the o ring , between the top of the insert and the underside of the plug. I'm going to attempt the repair as it can't be any worse either way. I guess it just needs to be flush or very slightly below.

Is the hole a 'full' through hole or partially blind I wonder?

The plugs have a small diameter magnetic stem on the end, after the thread. This forms a bit of a step. By 'partially blind' I meant 'lipped' I suppose, to match this step but probably not. It might affect the re-drilling if it were. I'll check that tomorrow.

Have a look at time sert thread repair inserts, they use a solid threaded insert that leaves the surface flush.

This picture shows the difference between HeliCoil and Time-Sert inserts

Wouldn't be able to 'press' fit those. They do look good though!
They are not pressed in - you drill out the old thread then counterbore the top for a flush finish and tap thee hole out, you then wind them in with a special tool (you can buy a kit with all the items needed)

I have used them before with good success
