Volvo Penta 2002 slowing down and stalling

Engineer has been and gone!

He found 3 things, firstly he isolated the problem to the fuel system by using a jury rig to bypass the fuel system and go straight to the engine. He then found the fuel tap to cut off the fuel was made of copper and corroded, replacing this improved the fuel flow but not completely, he was not able to properly bleed the system after replacing as the primary filter could not be bleed properly due to the long bolt replacing the screw. He replaced the whole filter. He then found the return pipe which was also made of copper and slightly bent, he replaced this with high pressure hose. They have told me to go out and have a blast this weekend! I'm heading out tonight and will let you guys know how it goes. Fingers crossed.
 
Just another thought. A few years ago I installed an in line pump (outboard motor squeezy type) in the suction line of my 2002. This has been very useful for a number of problems: it simplifies lifting the fuel while bleeding the engine, and if there is a small leak on the suction side (by no means uncommon) it will get the fuel up to the pump to allow the engine to start.

I would agree with others re. the lift pump: check the plastic gauze membrane under the cap.
 
Back from the test run, sadly it is not resolved! I asked the engineer to turn the idle revs down to around 900rpm from 1200 and now she stalled 3 times on the way to the lock. She always starts straight back up but far to dangerous like this. We went out down to itchenor and back and she was hunting every now and again. I'd love to say it was resolved but no it is not.

As we know it is a fuel system issue, it is looking like the lift pump could be the next item to be replaced. I'll be on the phone to Marine Power first thing tomorrow. Must admit you would think they would have taken her out for a test run to check.
 
Okay, I went down to the boat today to check out what Marine Power had done and see if there was anything obviously wrong. Firstly, they have removed both the fuel tap and the primary filter so presumably they are intending to comeback on Monday to finish the job. Secondly and maybe a clue, I filled her up with diesel from the spare tank and as I filled her right up to the filler neck I saw some diesel leaking out around the return valve fitting on the tank, could this be the problem?
 
Fixed it!
Decided to go get a new lift pump from keyparts and some seals, took the old one off, bleed the system and she started without fuss and not missed a single beat over three days of motoring around either under load or at idle (850rpm).
Amazing that the mechanics had given up and had suggested the injection pumps were next at great expense.
I looked closely at the internals of the old lift pump and I found the membrane / gauze which seems to be in 2 layers had a small 3 mm rip in one layer, very hard to see but there all the same.


Have to say I am really chuffed I fixed it myself!
