I suppose I would slip a piece of oak between the two faces and squeeze down on that to the correct and controlled width....

And even more importantly, to keep the faces parallel!

After 40 years, you're good. If you want to reduce the stress in the future, use nylon rope for the traveler line. It is a safe bet that the forces that did the damamge were not normal sailing loads, but the occasional rough jibe (high force and side load). Rubber end bumpers can also help.

The traveler line is one of the few places nylon works in running rigging. It will not stretch enough under normal loads to be noticeable, but will stretch a few inches in a hard jibe.

You did not state the size of the boat, but judging from the traveler, 30'?

We all know that everything on a cruising boat is carefully designed and precision engineered, and any change it will bring about horrible suffering and death unto the fifteenth generation!

Or, maybe it's more of "30 footer? Well, that one is listed for up to 26 ft, so we'd better go for the one that's listed for the 28 - 36 foot boats. I suspect the loads on a 30 foot cruiser will be way lower than on a 24 foot balls-out racer anyway.

I'd go with the lumps of wood and vice methods described above. Then go sailing and celebrate the repair with a nice glass of something in your preferred anchorage.
 
Why not replace the whole thing? You will need to remove the pulley assemblies to get at the shackle pin and then replace. - after 40 years, simple.

Looking at the photo there seems to be a bit of corrosion on the mounting. I suspect that this is an indication that the whole boat is about to fall apart.
 
I would just modify the shape of the shackle to fit into the gap. I would then make a second shackle that also fits, and carry it as a spare. I am confident that a modified shackle will be strong enough. I have generally found that if you carry a spare part with you then you never need it.

It's a Seawolf 26 the same vintage as mine c1979. Mine doesn't have the blocks and traveller lines - they've been removed but the rest of the fitting is the same. Instead there are adjustable pin stops which will put more load onto the shackle in the event of an uncontrolled gybe.

I'm interested in the final solution to this as my shackle might be approaching its end of life and perhaps a replacement now would be a good idea.

Yeah, pretty funny. I'd bet folding money the shackle was cold formed and the manufacturer would be laughing if he read this.

Many years ago with the original PBO RtoR before hackers got in ... quite a few used to get together and start threads knowing they would develop ...

Having had similar traveller on my Saaremaa race boat - I will call you out on that.

As to smiley ... depends how you read the post .. I don't have inside knowledge of Mr Rotrax thoughts - so can only assume his smiley is related to the line its in ... no need to bend the shackle.

Maybe Mr Rotrax can enlighten ?
