Pushing her along a bit, when a sudden alarming noise. First thought, exhaust hose adrift, quick check ok, no visible leak around injectors, head gasket look ok. Limped home ok, engine revs and all, but the noise. Any suggestions?

If it’s just a change in note one to check for as well as the norm,.
when on mine it started to sound a bit barky, no over heating just a bit Steam at higher revs, it turned out it was actually the raw water pump seal.
the water strainer was mounted at top of cylinder head height, I think it was the head of water it was pulling pushed the seal over the edge, high outlet as well.
didn’t leak water for quite a while hence looking in wrong places (strainer seal, sail drive leg inlet blocked)
after trying different things, renewed seals (easy job on 2003 series) and problem solved .
 
It sounds like the exhaust hose has come off. Beginning to think one cylinder down. Maybe the injector sleeve?

Is this mainly heard from the cockpit or when you stick your head in the engine compartment. If the later then aproblem should be obvious such as leaking gasket or injector pocket and if only heard from the cockpit then probably a lack of cooling water and if obviously not this then a cylinder valve problem if accompanied with a good flow of water.
 
If the motor appears to be running OK and its power is more or less as expected, it might also be worth checking that the air cleaner hasn't come off / is loose / broken. Admittedly it's something of a long shot but, if you haven't checked it already, it's easy and quick to do. On my 2003, leaving the air cleaner off adds quite a bit of sound to the general engine noise - or did before I improved the sound proofing of the engine box.
 
Injectors appear fine.motor revs good, starts fine.All cylinders firing. Water out the back. Air filter good. Head coming off. Dont know what else to do really. Dodgy valve?

Wild guess, but it might be a leaking exhaust manifold gasket. Check your nuts are tight, and then check the ones next to the manifold are tight. DO NOT REMOVE YOUR HEAD!

PS: WTF is a PS 2002 when it's afloat ??
