When in gear under load it 'jump's' and then catches it is
As if the shaft splines male spin in the female power head occasionally and for short period
Before I strip it has anyone experienced same or has any other ideas?

It sounds like a spun prop hub or possibly a broken shear pin. Check out these possibilities before you tear the rest of it apart.

If it tends to drive Ok at low speed and slip when you pile the power on i'd look at the prop hub.

If its a model with a clutch it could be a worn clutch dog
 
I had a problem with my Tohatsu 3.5 outboard last year. It was fine running out of gear, but when in gear it would 'kick' every 4 or 5 seconds. I also thought perhaps the problem was with the gears. Eventually the problem was found to be with the water impeller, the housing of which had corroded and cracked. Lots of money later and the problem was fixed.
