Tell me about rivets..

The 'crack' isn't, I don't think, a crack.... it's just a groove; here is the groove lower down the mast

Thanks once again for all help and interest- off shortly for Tahiti, possibly stopping at one of the Tuamotus (maybe Takaroa or Manihi) since they're in the way anyway.- and yes, we will set our depth alarm and do our very best NOT to end up on a reef.....

Remember the beginning of "Trustee from the Toolroom" by Neville Shute!

I hope the mast repair is successful as there is a weather system working itself up in the southern pacific area with a bit of a blow, mindful that it is autumn/winter time in that area not that they will get freezing rain or snow but the winds can be pretty rough:

Weather forecast and sent at 2320 UTC (0020 bst) via satellite link:

WX for 3 days from 301200 UTC: WIND=ENE10kt DECREAS 5kt@010600 THEN @021800=SE20kt. BARO Steady. SWELL=WSW@1m. - CARE !BAD! WX SE 35 KNOTS 031500UTC ONWARDS!

The mast has to be OK on passage to Tahiti!

for whatever causal reason (probably a design or a workshop problem at the mast makers), your description would make me want to crawl over the mast and boom looking for similar corrosion-initiated events.

I've recently put in a lot of rivets into the aluminium sides of a horsebox. The rivets supplied by Ifor Williams came with a galvanised (? or passivated) washer which went under the head to spread the load. The tail deforms to perform the same function at the other end.
