The water pump seems to have packed up on this motor and upon trying to disengage the gear casing about 8" out and it seems like it's hitting a flange or someting and I don't want to just try slamming it out. Any ideas please.
 
Have you disconnected the gear shaft within the leg? If I remember it's possible the shaft has a join in the middle and some sort of access hole in the leg
 
Yes I did, but it was in the water intake unlike the 1975 Johnson 25HP I have that one is half way down the leg with the plate on the side, it thru me a bit, when I have taken the gear box off the 1975 one it was straight forward pull and the drive shaft pulled straight out but this one for some unknown reason just won't budge

Have you removed the split keeper and the connector nut from the bottom end of of the upper shift rod to allow it to pull free of the gear case. #71 and #66 in this diagram https://www.boats.net/catalog/johnson/outboard-by-year/1985/j25ecoc/gearcase

Yes, like I said on the 1975 model the rod connector hatch is half way down to the prop but on this model I had to take the water intake covers off to undo the nut to split the rod, the rod comes away fine and the water tube is out and drive shaft comes away from the motor but once I have pulled it out about 8 to 10 inches then it's like its hitting a block as if there is a lump on the shaft and it won't come through the drive shaft tube. ( VERY STRANGE )

Yes I know where the connector is located .

The point of my post is that sometimes folk don't realise that the keeper (#71) is split so that it ( and the connector nut #66) can be removed from the upper shift rod. Then of course they cannot remove the gearcase.
However if you have removed them that not your problem and I dont know what is causing it

I did once have trouble with a long shaft engine because the drive shaft would not pull through a bush in the extension. The solution was to remove the gear case complete with extension, clean up the shaft then remove the extension. I don't know if that would apply to your 25 and as you have not posted the model number I dont know if its a long shaft engine anyway.

Perhaps you should post your problem on the Johnson/ Evinrude board of the iBoats or Marine Engine forums. If you do, quote the model number.
