My wife worked for a foam manufacturing company. They cut all their foam with a band knife. We cut ours for various reupholstery projects with scalpels, but a larger, equally sharp knife would be better as it gives a straighter cut. As said earlier, pulling the two parts open helps enormously.
At that time much of the foam they made was Methyl di-isocyanate cured, which caused health problems in many of the employees. I suspect that this type is not made now due to furniture legislation.
