Anyone got any practical ideas of how mucjh shaft wear a volvo seal will tolerate. my shaft is 0.12 mm under the 25mm nominal where the seal sits - worn shiny and smooth but without ridges. I have seen mention of 0.1mm tolerance on the Volvo docs but I dont know whether that is a wear limit or a shaft size limit.

Any recommended sources of new shafts if I have to?
 
Not sure about the tolerance - quick call to Volvo would get you the answer. If it was not leaking and there are no ridges would think it OK. However, if you have it apart a new one is sensible - although Iam re-fitting mine on the advice of my local Volvo man after I had the shaft ckecked for wear.

Shafts are no problem - plenty of firms do them. Almost certainly somebody local, but nationally Lake Engineering in Poole and Sillette and T Norris in London do mail order to your spec.

For a 1" dia shaft, Volvo specify (+0.0.-0.1) shaft size,no reference to wear or grooves but I would guess that none are acceptable.

The propeller overhanging by twice the shaft diameter might be a concern if the prop is a heavy one. A longer cutless bearing may help here.

(edit- wear limit is presumably in mm..)

The wear limit is measured relative to the diameter of the shaft
