You're right to worry about the line being dragged across the tips of the screws. Another option might be to blind rivet instead, although more rounded there is still a protrusion to rub against the line, though. Your suggestion of nuts lodged in the slot sounds good if the holes line up.

What is the preferred method of attaching the outhaul pulley.The old boom had self tappers but they might snag the rope so how about square nuts in the channel?

Yes I think I would be looking at inserts in the track with tapped holes to take countersunk machine screws. Maybe widen the slot locally if necessary to take a size larger screw rather than one which is a very slack fit.

I dont use it now but i did at one time have a feeder in the mast track fixed in just that way.

I've tapped threads in bits of scrap ali instead of using stainless nuts, it avoids corroding the track and spreads the load a bit.

I'm not sure the load should be taken by the fixings?

To the OP, if the sheave is big enough the line will be well clear of any fastening. I suspect a rigger would rivet the sheave in place using Monel rivets. They don't protrude very far at all.

But the rivets wouldn't form.There is a void. I'm also amazed that whatever fixing in that bit of plastic would take such a massive load.
