Hi,
my Achilles 24 has old headlining removed, there is just bare fiberglass. I would like to put there new layer of plywood, but I wonder how to cut it to fit? I think about making some template, but what kind of material should I use? I guess high density, stiff thin foam would be the best, but what else? Maybe you could recomment something, ideally with YT links. I am planning to use at least 2 pieces of plywood. Total dimensions of the roof are like 150cm x 150 cm (however shape is irregular).

Buy yourself a sheet of 4mm ply. Cut into strips of about 30mm width. Buy a hot glue gun, and voila, you can make your templates easily and quickly. Like most new things it'll take a bit of practice, but I can assure you it'll be the method you'll use for all your boat templates thereafter. I was in the the trade for 40+ years fitting out and repairing yachts/boats, so I know its a winner.. (y)

It would be easier if you could turn your boat upside down then you would be working on the floor!

Seriously though, when I did the headlining on my boat I made panels for part of it and used old cardboard boxes for templates. The final shapes were a bit rough but as I was covering them with foam it didn’t matter too much. If it is going to be visible then you would need to be more accurate.

I did have a look round for something to use but didn’t have much luck. I think the suggestion of thin ply is a good one. Wickes sell 3mm ply in different size sheets.

Use the 5mm foil backed foam underlay that goes under wood flooring - rigid type from wickes. cuts easy & light so easy to hold over ones' head & can be held in place with 2 inch plastic packaging tape whilst scribing
