Just changed the 20yo impeller on mine this afternoon, what a blinking palaver! Reconnecting was a serious challenge!!!!! That little copper pipe will haunt my dreams!

Sympathy.
Trying to get the leg in, and at the same time getting the copper tube linked properly with the pump has to be the worst outboard job. Newer outboards have a bracket in the leg for better alignment . Try to lay off the mature cheddar sandwich just before bed , It will only make the nightmare worse.

Agree, its a pig of a job, after taking the gearbox off my tohatsu 3.5hp (same engine) a number of times, ive worked out a few thing to make it relatively stress free, firstly reattach the lower unit with the engine vertical not at an angle and certainly not horizontal. Attach a piece of wire to the copper water tube through the gear linkage access hole, this allows you to manoeuvre the the pipe into position. Re attach the gear linkage first, then the copper water pipe 2nd. Ive reduced the job from an hour of cursing to just a few minutes.

I was tempted to bore another hole in the leg (like the gear rod access) closer to the action and rubber bung it.

I eventually ended up shining a torch down the leg , keeping a loop of wire round the copper pipe to enable manipulation and positioning, like long_keeler I was tempted to cut another hole but resisted.
