An update to the previous thread.
Firstly thanks for all the input, it helped rule out duff options and stopped us wasting time on dead ends. Today we located the problem, a previous engineer had over tightened the bolts in the exhaust manifold and created a very slightly oval profile to the exhaust outlet. What made it so difficult to spot was that most of the leaking exhaust fumes were escaping underneath.
It's off with the heat exchanger and by tomorrow it should have been ground flat and on with new gaskets.
